1. Vehicle Specifications

Spec XION 3-Seat & 6-Seat Pedicabs
Motor XION-brand 750W direct-drive transaxle motor — drives the rear axle through a differential (throttle + pedal assist, Class 2)
Battery 72V 58Ah XION lithium, mounted under the passenger seat; optional second battery doubles range
Runtime / charge 5–6 hours per battery under full commercial load; ~5-hour full charge
Weight capacity 1,500 lbs
Tires Front 17" / rear 21" — inflate all to 40 psi
Brakes Hydraulic disc front and rear (DOT 4 fluid); brake lights + turn signals standard
Controller XION BAC 2000 with display
Drivetrain Transaxle motor through differential; dual chains (front pedal + rear drive); transfer hub freewheel
Fleet-standard consumables: standard bicycle chain lube · DOT 4 brake fluid · standard bearing grease.

2. Safety First — Before Any Work

  • Turn off and disconnect the battery before starting maintenance — prevents accidental throttle engagement and shorts.
  • Never open, modify, or wire directly into the controller. Unauthorized controller work automatically voids the warranty — all controller work goes through Xion technicians.
  • Keep flames, sparks, and cigarettes away from vehicles and charging areas.
  • Use a qualified mechanic for brakes, motor, battery, differential, and frame repairs.
  • Wear safety glasses and gloves on chains, brakes, and wheels.
  • No high-pressure water — never soak electrical components.
  • Chock the wheels and set the parking brake before working on the vehicle.

3. Daily Pre-Trip Inspection (Driver — 3 Minutes)

Check What to Look For
360° visual Cracks, dents, loose bolts; damage to frame, fork, passenger bench, canopy, panels, and advertising wrap
Passenger area Bench secure, upholstery intact, grab rails tight, step solid, canopy bolts snug
Tires 40 psi front and rear; no cuts, bulges, flat spots — tires are the #1 wear item
Lighting Headlight, taillight, brake lights, turn signals (all standard), LED package if equipped
Battery Seated and locked under the passenger seat, charged for the shift, no swelling or odor
Brakes Lever firm, both brakes engage smoothly, parking brake holds — pads are the #2 wear item
Both chains Tensioned, clean, lubricated; no rust or stiff links
Wheels / spokes No loose or broken spokes; wheels spin true
Horn / mirrors / fasteners Horn works; mirrors adjusted; wheel, seat post, handlebar, canopy, and bench fasteners tight

Fleet managers: keep a signed daily log per vehicle — warranty claims require proof of proper maintenance.

4. Weekly Shop Inspection

Component Action
Spoke tension Check for loose/rattling spokes; true wheels
Both chains Clean and re-lube; check wear — replace before 0.75% stretch
Differential & transfer hub Listen for grinding under load; check play; confirm the freewheel disengages cleanly when coasting
Tire wear Tread depth, sidewall cracking, flat spots
Fasteners Frame, bench, canopy, motor mount, crankset, pedals, handlebar, seat post
Brakes Test under passenger load; inspect pads
Cables, throttle, display No fraying or kinks; smooth assist engagement; no error codes
Wrap / panels Re-adhere small lifts; sponsors expect clean wraps

5. Mile-Based Service Schedule

Assumes ~20–40 commercial miles/day. In heavy markets (hills, heat, salt air), shorten intervals by 25–50%.

Service Interval
Visual, tires, lights, battery Daily
Spokes, chain lube + wear, differential/transfer hub, tire wear Weekly
Headset; tire wear re-check 500 miles
Front brake pads + rotor 1,000 miles
Rear brake pads + rotor; motor check; sprocket wear; rear tire replacement 2,000 miles
Front tire replacement; both drive chains; cables & housing 3,000 miles
DOT 4 hydraulic fluid flush; full wheel + bearing service; differential service; motor inspection Annual

6. Wear & Replacement Limits

Component Replace When OEM Part
Front disc pads <1 mm compound, or 3,000 mi Shop pedicab parts →
Rear disc pads <1.5 mm pad
Rotors Front <1.8 mm thick; rear surface worn >0.5–0.75 mm — or 3,000 mi Pedicab Disc
Tires Past wear indicator, sidewall cuts/bulges, flat spots 21" HD rear wheel w/ tire
Chains (both) 0.75% stretch, rust, or skipping — replace with sprockets when heavily worn Pedicab Chain
Sprocket / cog Shark-tooth profile, skipping with a new chain Rear Sprocket
Transfer hub freewheel No longer disengages cleanly; grinding when coasting Transfer Hub Freewheel
Differential Grinding, play, uneven torque to rear wheels Pedicab Differential
Rear axle bearings Roughness, noise, or play at annual service Rear Bearings
Battery Capacity below 80%, damage, or fails to hold charge 72V 58Ah XION battery
Motor Annual technician inspection; replace if fault codes persist Pedicab Motor (transaxle)
The two most common maintenance items on Xion pedicabs are tires and brake pads. Stock both — all OEM parts ship from San Diego: xionmotors.com/pages/parts.

7. Battery Care & Safety (72V 58Ah)

  • Charging: XION-supplied charger only; ~5 hours to full. Charge in a dry, ventilated area away from combustibles, ideally with smoke detection. Unplug when full.
  • Fleet charging bays: dedicated non-flammable area — never a stairwell, exit path, or sleeping area.
  • Shift planning: one battery = 5–6 hours under full load; swap to the charged second battery for longer shifts instead of deep-discharging.
  • Storage: room temperature (32–105°F); long-term, remove and top off every 3 months.
  • Damage response: if dented, swollen, hot, or smoking — stop, move the vehicle outdoors away from buildings if safe, call 911 if fire develops. Never handle a hot pack. Report every incident to Xion.
  • Disposal: never household trash — return to Xion or a certified battery recycler.

8. Cleaning

Do

  • Damp cloth + mild soap on frame, bench, canopy, panels
  • Plain water on advertising wraps (solvents dull the vinyl)
  • Dry electrical components after cleaning; lube both chains after washing

Don't

  • Spray water at the motor, battery, controller, display, or wiring
  • Soak the drivetrain, differential, or brakes
  • Use a pressure washer — ever

9. Field Troubleshooting

Symptom First Action
Won't power on Check battery lock/charge under the seat, restart, read the error code
Reduced range Inflate to 40 psi, check brake drag, charge fully, test battery health
Motor cuts out Let cool, restart, check speed-sensor alignment, read code
Noisy drivetrain Lube and inspect both chains; noise while coasting = check transfer hub and differential
Brakes feel soft Inspect pads, bleed the hydraulic lines (DOT 4) — no passengers until fixed
Persistent error codes Call Xion remote support — never open the controller (voids warranty)
Remote technical support is included with every Xion pedicab. Warranty claims work by shipping you the replacement part and walking your mechanic through installation on a tech support call. Parts are stocked in San Diego.

10. Warranty

Coverage Term
Frame 2 years
Motor 1 year
Battery 1 year
Phone & email support Lifetime
Commercial multi-driver use Confirmed covered
What voids coverage: misuse, neglect, improper maintenance, or unauthorized modification — especially any unauthorized controller work, which voids the warranty automatically. Wear items (tires, pads, chains) are not warranty items. Full terms: Returns, Cancellations & Warranty Policy.
